Why European Diesel Injection Systems Are More Vulnerable to Petrol

All diesel engines use the fuel itself to lubricate the high pressure injection system. Petrol washes away that lubrication. This is the basic damage mechanism and it applies to all diesel vehicles irrespective of make or country of origin. The difference with the European diesels is what’s inside the injection system and the pressures that it runs at.

For the last 15 years diesel vehicles sold in Australia have largely used high pressure common rail injection with piezoelectric injectors. Mostly, Japanese and Korean diesel vehicles use solenoid injectors, but piezoelectric injectors can control fuel delivery with a precision that is impossible for solenoid injectors to achieve. The tolerances inside a piezo injector are in the micron range. That precision is what gives European diesels their economy and refinement, and it’s also what makes them more sensitive to contamination.

Modern European common rail systems operate at rail pressures of between 1,600 and 2,000 bar. In such pressures the time between petrol entering the system and measurable component wear is shorter than in older or lower pressure diesel systems. It is not long before the contamination does damage that a drain alone will not undo.

The CP4 Pump Issue Specific to European Diesel Vehicles

Most European diesels on Australian roads use a Bosch CP4 high pressure fuel pump or similar precision unit. The CP4 pump is very efficient, but it is also more sensitive to non-lubricating fuel, than the old CP3 it replaces. If a CP4 pump receives petrol and the engine fires up, the pump may produce metallic wear debris as the pump’s internal parts start to lose lubrication.

The problem of where that debris goes is what makes this especially costly. The pump feeds the fuel rail in a high-pressure common rail system. Each injector gets fuel from the rail. CP4 pump failure results in metallic particles not being retained in the pump. They flow downstream into the fuel rail and into each injector. When you turn off the engine, the contamination is no longer confined to the tank and lines. It is within parts that need to be replaced rather than flushing.

This failure cascade is specific to the type of high-pressure pump design used in BMW, Mercedes-Benz, Audi, Volkswagen, Peugeot and Volvo diesels. That doesn’t mean all European diesel misfuels require pump and injector replacement. That means that in a European diesel in which the engine has been started and run on petrol, the assessment after the drain needs to consider debris propagation as well as fuel contamination before deciding what needs replacing.

Proprietary Diagnostics After Petrol in a European Diesel Engine

When the fuel is drained and the system flushed, a standard OBD scanner will not fully interrogate the fault codes stored in a European diesel. A driver with European diesel that goes through a misfuel drain with just a generic code clear, could walk away with stored manufacturer specific faults in the fuel system that affect injection calibration or adaptive fuelling that they are unaware of. Those stored faults can cause complications on a vehicle still under its manufacturer warranty or on a vehicle being about to be presented at a dealership for scheduled service that a thorough post-drain diagnostic would have identified and resolved.

DPF and Emissions System Implications for European Diesel Misfuels

Most European diesel cars sold in Australia after 2009 are fitted with a diesel particulate filter. If the engine had been running on dirty fuel prior to stopping, the combustion process was not completed at that time. Soot is created from incomplete combustion and that soot gets into the DPF too soon and too much for normal operation.

In most cases where the engine has run briefly on the wrong fuel, the DPF can cope with this at the next normal regeneration cycle. Where the engine has been run longer, the DPF may need a forced regeneration, or a check to ensure it has not become partially blocked by the extra soot load. For vehicles with an AdBlue SCR system (most post 2015 European diesels) the emission system readiness status should also be confirmed prior to returning the vehicle to normal use.

Neither of these steps is complicated when they are identified on site. The problem comes when they are not included in the post-drain check and the driver finds the DPF warning light or an SCR fault a few hundred kilometres later, without knowing why.
